Small-Series Device Manufacturing

Functional Validation, and High-Demand Surface Treatments

The defense sector allows no margin for error. Every component, every device, every part must perform with absolute reliability under extreme conditions, comply with strict regulations, and offer full traceability. At ProtoSpain, we understand that when it comes to military, aerospace, and security applications, conventional standards are not enough. That is why we have developed specific capabilities tailored to the particular needs of the defense sector: functional prototype manufacturing, small-series production, exhaustive validation, and surface treatments that guarantee durability, resistance, and performance under pressure.
Our more than 13 years of experience in prototyping and short-run production have enabled us to become strategic partners for defense companies, delivering solutions ranging from critical structural components to protected electronic devices, specialized tooling, and operational validation systems.

Technical Capabilities for Defense and Security

ProtoSpain operates a complete manufacturing ecosystem combining advanced technologies, certified processes, and highly qualified personnel. Our facilities include more than 450 CNC machining centers (10 of them true 5-axis), 50 SLA machines, 10 SLS machines, vacuum casting equipment, dust-free rooms for high-precision painting, UV ovens, and a manufacturing plant in Asia with over 1,200 employees and 25,000 m² of production capacity. This infrastructure allows us to meet the most demanding defense-sector requirements within ultra-competitive lead times.

Small-Series Device Manufacturing

The development of military and defense equipment often requires limited production runs—typically between 10 and 500 units—for operational validation, initial deployment, or specialized restricted-use equipment. Unlike mass production, these short runs demand flexibility, speed, and the ability to incorporate technical changes without prohibitive economic penalties.

Applied technologies:

We understand that the manufacturing of defense components does not end with machining. For this reason, we offer a comprehensive service in which the customer can delegate all project phases to a single point of contact—from technical drawing review to the delivery of the final product with all required certifications.

  • High-precision CNC machining (3- and 5-axis): We manufacture complex metal components in certified technical materials such as aerospace-grade aluminum (7075-T6), hardened special steels, Grade 5 titanium, 316L stainless steel, and high-performance engineering polymers like PEEK. We achieve tolerances down to ±0.02 mm with surface finishes of Ra 0.8 µm, essential for precision assemblies in critical optical, electronic, and mechanical systems.
  • Metal additive manufacturing (DMLS/SLM): For complex geometries impossible to machine conventionally, we use direct metal laser sintering in alloys such as Inconel 718, Ti6Al4V, and AlSi10Mg. This technology enables lightweight parts with internal cooling channels, topology-optimized lattice structures, and customized components for aerospace and defense applications. Resulting parts achieve densities above 99.5% and mechanical properties comparable to forged materials.
  • Technical polymer 3D printing (SLS, MJF): We produce housings, structural supports, test components, and functional devices in PA12, PA11, and glass-fiber-filled materials. SLS technology allows production runs of 20 to 200 units without tooling, with mechanical strength suitable for real functional field validation.
  • Vacuum casting and RIM: For larger parts or when injection-like thermoplastic properties are required in series of 10–50 units, we use silicone molds and polyurethane resins that accurately replicate ABS, PC, or PP. This technique is particularly useful for electronic equipment housings, instrumentation panels, and ergonomic components.

Prototype injection molds: When required quantities range between 100 and 5,000 units and final production material is needed, we manufacture rapid aluminum molds enabling injection of technical thermoplastics within 2–3 weeks. These molds are ideal for validation pre-series before committing to final tooling investment.

Exhaustive Functional Validation

The defense sector requires that every prototype be more than a visual mock-up—it must be a fully functional part capable of undergoing real performance, resistance, assembly, and operational testing. ProtoSpain does not only manufacture prototypes; we provide comprehensive solutions for the critical technical validation phase.

Experts in prototyping for defense

  • Dimensional control with CMM (Coordinate Measuring Machines): Verification of all critical features with micrometric accuracy, delivering full inspection reports, deviation analyses, and certificates of conformity.
  • Full material traceability: Certified raw materials with batch identification, verified chemical composition, and certified mechanical properties, compliant with ISO 9001 and defense-specific requirements.
  • Assembly and fit validation prototypes: Components manufactured with exact tolerances to validate fits, interferences, assembly sequences, and accessibility in complex systems prior to production.
  • Environmental validation parts: Prototypes suitable for extreme temperature testing (-55 °C to +150 °C), humidity, vibration, shock, salt fog, and other MIL-STD tests.
  • Pilot series for field operational validation: Limited batches (10–100 units) with production-equivalent quality for real-use testing by end operators, enabling improvements before final deployment.

ProtoSpain’s philosophy is clear: we do not replace the client’s validation process, but we deliver the exact parts and technical documentation required to make that validation rigorous, reliable, and complete. We work as an extension of the engineering department, providing technical guidance on manufacturability, material selection, and design-for-manufacturing (DFM) optimization.

Surface finishes in defense applications serve critical functions beyond aesthetics: corrosion protection in marine and tropical environments, radar signature reduction, chemical resistance, extreme abrasion durability, thermal resistance, biocompatibility, and operational camouflage.

ProtoSpain integrates a specialized surface-treatment center capable of applying the most demanding coatings in the sector:

Type II and Type III (Hard) Anodizing:

Decorative anodizing (Type II, 5–25 µm) and hard anodizing (Type III, 25–100 µm) with hardness levels of 400–700 HV, providing excellent corrosion resistance (>1000 h salt spray) and abrasion resistance. Available in natural, black, military gray, and custom finishes.

PVD coatings (Physical Vapor Deposition):

For tools, moving components, and parts exposed to extreme wear: TiN (gold, 2000–2500 HV), CrN (silver, corrosion-resistant), and DLC (Diamond-Like Carbon, ultra-low friction). Typical thickness 0.5–5 µm.

Specialized chemical treatments:

  • Chemical passivation for stainless steels
  • Phosphating for paint preparation and adhesion improvement
  • Chemical conversion coatings (Alodine/Iridite) for aluminum

Quality control of finishes:

Non-destructive coating thickness measurement, adhesion testing, roughness measurement, spectrophotometer color analysis (ΔE < 1), and accelerated corrosion testing when required.

Certified Technical Materials for Critical Applications

We work exclusively with certified technical materials meeting military and aerospace specifications:
